Designing Copper Busbars for CNC Bending & Machining

2 min read

Custom copper busbars often require more than simple cutting and drilling. Depending on the application, a component may involve CNC machining, punching, bending, forming and surface finishing before it is ready for assembly.

Considering manufacturability early in the design process can help reduce unnecessary machining, improve consistency and simplify production.

Start with the Busbar Geometry

The overall geometry of the component determines the most suitable manufacturing process.

A relatively simple busbar may only require cutting, drilling and bending, while more complex designs can involve:

* multiple bends;

* slots and mounting holes;

* machined steps or profiles;

* different connection surfaces; and

* tight dimensional requirements.

Where possible, the design should consider how these features interact with each other during manufacturing.

Consider Bend Geometry

Bending copper busbars is not simply a matter of specifying an angle.

The material thickness, bend radius, bend location and surrounding features can all affect how a component is formed.

For example, holes or machined features positioned very close to a bend may influence manufacturability or dimensional consistency.

For more complex parts, the bending sequence can also become important, particularly where multiple bends are required within a compact component.

Hole Positions and Machined Features

Connection holes, slots and machined surfaces should be clearly defined on the engineering drawing.

Important information can include:

* hole diameter and position;

* slot dimensions;

* countersinks or other machined features;

* critical dimensions; and

* required tolerances.

Clearly identifying the dimensions that are critical to the final assembly helps determine the appropriate manufacturing and inspection approach.

Specify Tolerances Where They Matter

Not every dimension requires the same level of tolerance.

Applying unnecessarily tight tolerances across an entire component can increase manufacturing complexity without providing a practical benefit.

Instead, drawings should clearly identify dimensions that are critical for electrical connections, mounting, alignment or final assembly.

This allows the manufacturing process to focus on the features that matter most.

Material and Surface Finish

The drawing should also specify the required copper grade and surface finish.

Common options may include C11000 or C10200 copper, with components supplied as bare copper or with finishes such as tin plating depending on project requirements.

Material and finishing requirements should be considered alongside machining and forming requirements when reviewing the component for production.

From Drawing to Production

A complete engineering drawing makes it easier to review the manufacturing process before production begins.

For custom copper busbars, useful information includes:

* material grade;

* overall dimensions;

* bend angles and radii;

* hole and slot positions;

* critical tolerances;

* surface finish; and

* required quantity.
